I know, maybe you have already spent a little time with issues like this, but could you try it again with a custom built 2.6.25-rc8 kernel? (Don't use an earlyer 2.6.25-rc version than -rc8; there were some bugs in the dm-specific code before) There were a lot of changes concerning dm-crypt since 2.6.24; this could be very interesting!
