I just found this post in google and I will admit I have not looked into the 
messages here in great detail. So what I am about to say may already be well 
known to other people.

Anyway, I ran into an instance of the above problem; in particular, a
client sent me three .mov files totaling 15Mb. I clicked the message
once, but it did not appear at once. So I opened it into a separate
window. After finally saving the attachments, I closed the window, did
some things with the video files, then went back to the message to
reply. At this point in time it started downloading the whole message
with attachments again! So rather than punching a hole in my LCD monitor
I decided to get to the bottom of this problem, because I have
recommended Thunderbird to so many people and they would hate me if they
were ever as frustrated as I was because of Thunderbird.

So I went though this post and a few others, then eventually got to searching 
through the advanced configuration editor and found this setting:
browser.cache.disk_cache_ssl
Then it clicked, we are both using SSL. The value here defaults to false for 
SSL and true for non SSL, which makes sense to some extent; it is more secure 
to not cache the data locally. So I set that to true and its like difference 
between walking on sand vs. walking on concrete!
